Mistakes in the footprint calculation
The first error is using nominal product dimensions instead of finished carton dimensions. The second is multiplying pallet area by a utilisation percentage and rounding to a carton count; cartons must fit as whole rectangles in an actual pattern. The third is testing only one 90-degree orientation.
A simple calculator can compare two straight-row orientations, but mixed patterns, protrusions, corner posts, label access, and no-overhang requirements can still reduce the operational count.
- Measure sealed cartons at their largest points.
- Use floor division for whole rows.
- Draw or trial the pattern that the warehouse will repeat.
Mistakes in height and weight
The fourth error is treating maximum cargo height as maximum total height. If the limit includes a 15 cm pallet base, cap, or clearance, subtract them before dividing by carton height. The fifth is comparing cargo weight with only one capacity number. Pallet rating, rack, forklift, vehicle, customer, and floor constraints are different limits.
Use gross carton weight and include stabilisation materials when the margin is small. Round carton and layer counts down; a partial carton or fraction of a layer is not capacity.
Mistakes in approval and handoff
The sixth error is assuming a dense pattern is stable. Pattern, centre of mass, friction, stretch wrap, straps, corner protection, compression strength, moisture, and route vibration require a physical operating standard. The seventh is publishing a number without the assumptions that produced it.
Issue a one-page specification with pallet type, carton orientation, cartons per layer, layer count, total cartons, finished height, gross load weight, restraint method, revision date, and photo. The calculator result should be traceable to that document.
